ONE CHIP AT A TIME: HOW ONE ENGINEER'S INNOVATION HAS FORD NOW RECYCLING 20 MILLION POUNDS OF ALUMINUM A MONTH

  • Chip Conrad, a Ford stamping engineer, led the design of an expansive closed-loop recycling system that enables the company to reduce waste, save energy and improve sustainability

DEARBORN, Mich., April 21, 2017 – Americans are quite good at recycling things found around their homes. In a typical week, according to the EPA, items like lead-acid batteries, cardboard boxes, soup cans and newspapers might constitute a 10-pound load in their municipal recycling bins. But Chip Conrad, a Ford stamping engineer, takes on a bit of a heavier load – recycling 5 million pounds a week of high-strength military-grade aluminum scrap.

Conrad led the design of an expansive closed-loop recycling system that enables the company to reduce waste, save energy and improve sustainability. Now in use at three Ford factories, two of which build F-Series, America’s best-selling pickup for 40 consecutive years, the system is producing savings that are nothing short of monumental. Ford is now saving enough recycled high-strength military-grade aluminum alloy to build either 51 commercial jetliners or more than 37,000 new F-Series truck bodies a month.

Using high-strength military-grade aluminum-alloy bodies for new F-Series trucks enables Ford to provide best-in-class capabilities for its customers, explains Conrad, while also leading to improved sustainability. “Not only does this make sound business sense,” he points out, “it’s helping Ford reduce its environmental impact.”

The main environmental advantage of recycling scrap aluminum is that it takes one-tenth the energy required to reprocess scrap aluminum than it does to make new aluminum, according to the Aluminum Association. The organization estimates that because of how cost effective it is to recycle aluminum, 75 percent of all aluminum produced is still in use today.

Think of it like a water slide

At the heart of this closed-loop recycling system is a large, automated vacuum system and more than two miles of tubes crisscrossing the plants. Developed at Dearborn Stamping Plant, where F-150 – the first high-volume truck to use a high-strength military-grade aluminum-alloy body – is built, the system is now in use at Kentucky Truck, home to Super Duty, and Buffalo Stamping, which manufactures alloy panels for commercial F-Series trucks.

As doors and fenders are stamped into shape, scrap material is shredded into chips, roughly the size of a dollar bill, which get sucked into the system and routed via a series of computer-controlled gates until the journey ends seconds later in a multi-ton pile in the back of a semi. Think of it as a long water slide ride for aluminum scrap, with a splash landing at the end.

“The system automatically knows which of the four different grades of alloy is being stamped at a given time, then it routes the material into one of four trucks standing by to send it back for reprocessing,” says Conrad.

As Ford expands the use of aluminum in its product lineup, closed-loop recycling systems will be essential to the long-term viability of lightweight materials and meeting overall sustainability targets.

F-Series impact

Modern, clean and efficient, Kentucky Truck Plant builds the much-lauded F-Series Super Duty F-250 to F-550 vehicles. These trucks share cab components with Dearborn-built F-150 pickups – allowing Ford to maximize manufacturing efficiency and recyclability.

The use of recyclable high-strength military-grade aluminum means 2017 F-150 boasts best-in-class fuel economy among gasoline-powered trucks. For the all-new Super Duty, it means best-in-class capability – 2017 F-250, F-350 and F-450 trucks use a fully boxed, high-strength steel frame and military-grade aluminum alloy for the body. Ford reinvested much of the resulting weight savings into expanding Super Duty’s capability to include more towing and hauling capacity, along with a greater combined gross vehicle weight rating.

“Our ability to recycle leads to improved fuel economy and capability for our truck customers,” says Conrad. “And it helps us build more affordable, high-performing, efficient trucks.”

DURAMAX DIESEL, ALLISON TRANSMISSION WILL POWER CHEVROLET’S ALL-NEW MEDIUM DUTY COMMERCIAL TRUCK

DETROIT — General Motors, which fields the industry’s most expansive portfolio of diesel-powered passenger cars, crossovers, pickups and vans, confirmed today that Chevrolet’s highly-anticipated, all-new Class 4/5 commercial truck will be powered by a Duramax engine and Allison transmission – a legendary combination that has powered close to two million trucks.

Chevrolet made the announcement today at The Work Truck Show 2017, and confirmed the truck is on track to launch in 2018. It is being jointly developed by Chevrolet and Navistar.

“Our new Chevrolet medium-duty will be the flagship of our truck portfolio for fleet and commercial customers, and we believe the strength of Duramax/Allison powertrain combination will be able to tackle various jobs – from general contracting to urban delivery to bucket loaders and wreckers,” John Schwegman, U.S. director of Commercial Product and Medium Duty for GM Fleet said. “To win customers, we’re marshalling the best diesel and heavy-duty transmission engineers in the world and offering more choices than any other manufacturer.”

Allison Transmission, based in Indianapolis, is the largest designer, developer, manufacturer and distributor of medium- and heavy-duty fully automatic transmissions, and is a leader in hybrid-propulsion systems. Their designs have been used in a variety of applications, including refuse, construction, fire, distribution, bus, motorhomes, defense and energy. They have helped drive Chevrolet’s hardest-working trucks since the 1950s.

The first Duramax diesel engines were introduced in Chevrolet and GMC trucks in 2001, and they have accumulated more than 100 billion miles of real-world experience. Since then, the engines have been continually refined, introducing first-in-class technologies such as aluminum cylinder heads, the quick-start system and the Venturi Jet Drive Oil separator.

Technical specifications for Chevrolet’s new medium-duty truck, including cab and frame dimensions, horsepower and torque, GAWR, GVWR, payload and other ratings, will be released close to launch.

The 2017 Silverado HD offers a newly-redesigned Duramax 6.6-liter V-8 turbo-diesel, the most powerful engine ever installed in a GM pickup truck with 910 lb./ft. of torque and a class-leading 445 hp.
The Cruze sedan and hatchback, which offer up to an EPA-estimated highway mileage of 52 mpg — the highest highway fuel economy of any non-hybrid/non-EV in America and an estimated range of up to 702 highway miles.
The Equinox compact crossover, available this summer, is expected to achieve a GM-estimated 40 mpg on the highway (EPA estimates are not yet available).
The Colorado mid-size pickup, which is the industry’s most fuel-efficient pickup, according to the EPA’s fueleconomy.gov website.
The Express full-size van, which is available in both passenger and cargo variants, with either the short or long wheelbase.
The Low Cab Forward commercial truck, which offers two turbodiesel engines. A 3.0-liter engine paired with a 6-speed double overdrive transmission is available in 3500HD models.  Larger 4500HD, 4500XD, 5500HD and 6500XD models are available with a 5.2L engine.

Henry and Clara may be small, but they can easily exceed 9,000 pounds and 12,000 pounds, respectively. Henry features 181 square feet of space, while Clara packs it all into just 252 square feet. Sporting a number of innovative features and amenities, Henry and Clara are the latest Petite Retreats house rentals.

Henry and Clara are on display at the New York International Auto Show, April 14-23. The cross-country road trip begins the following week, stopping first in Boston and Philadelphia, with additional locations to be determined.

The 2018 F-150 SSV is even tougher, smarter and more capable, with a segment-exclusive combination of advanced materials that are durable and inhibit corrosion, technologies that improve productivity, efficiency and driver confidence, plus the best towing capability of any F-150, ever.

The all-new 2018 Expedition SSV is the smartest, most capable, adaptable Expedition ever – providing fleets with generous space, connectivity and smart new technology for their specialized applications.

Both vehicles have updated powertrains, including a second-generation 3.5-liter EcoBoost® or newly upgraded 5.0-liter V8 for F-150, paired to a segment-exclusive 10-speed automatic. The Ford-built transmission delivers improved acceleration and performance over previous six-speed automatics. Expedition is powered by a 3.5-liter EcoBoost. Both vehicles add Auto Start-Stop for greater fuel efficiency. On Expedition SSV, a 3.73 rear differential is now an electronic limited-slip differential.

A high-output 240-amp alternator replaces the stock unit to accommodate for extended idle times and meet the demands for additional on-board electrical power in both vehicles.

Standard 40/20/40 seats are replaced with 40/blank/40 seats, with the center section deleted to create more space for customization. Because law enforcement, government and fleet work can be messy, a vinyl bench in place of the rear seat aids in quick cleanup, while easy-to-clean vinyl flooring replaces carpeting.

Law enforcement agencies are increasingly looking to vehicles beyond the traditional sedan for specialized duty.

Fuso Adds Gasoline V-8 to FE Series Cabovers


Mitsubishi Fuso Truck of America premiered a new prototype V-8 gasoline powertrain for the company’s FE Series medium-duty cabovers at the NTEA Work Truck Show in Indianapolis.

The engine is a 6-liter Vortec Series motor from GM coupled to an Allison 1000 six-speed automatic transmission and it will be available on the FE130, FE160 and FE180 models. It will be the only gas truck in its class with Power Take Off capabilities for auxiliary equipment, according to a company representative.

“Fuso has put together this exclusive engine/transmission package to provide unmatched power and versatility for our customers, and the Class 5 FE180 will offer the largest payload available in a gas-powered medium-duty truck," said Jecka Glasman, Fuso's president and CEO.

A trial run of trucks equipped with the new engine will be available in the fourth quarter of 2017.

The V8 FE Series trucks will be the first Fuso vehicles assembled in the U.S. at the Freightliner Custom Chassis Corporation’s facility in South Carolina. The engines and transmissions will be built in the U.S. but the chassis, cabs, and axles will come from Europe and Japan.

Duramax Diesel, Allison Transmission Will Power Chevrolet’s All-new Medium Duty Commercial Truck


DETROIT — General Motors, which fields the industry’s most expansive portfolio of diesel-powered passenger cars, crossovers, pickups and vans, confirmed today that Chevrolet’s highly-anticipated, all-new Class 4/5 commercial truck will be powered by a Duramax engine and Allison transmission – a legendary combination that has powered close to two million trucks.

Chevrolet made the announcement today at The Work Truck Show 2017, and confirmed the truck is on track to launch in 2018. It is being jointly developed by Chevrolet and Navistar.

“Our new Chevrolet medium-duty will be the flagship of our truck portfolio for fleet and commercial customers, and we believe the strength of Duramax/Allison powertrain combination will be able to tackle various jobs – from general contracting to urban delivery to bucket loaders and wreckers,” John Schwegman, U.S. director of Commercial Product and Medium Duty for GM Fleet said. “To win customers, we’re marshalling the best diesel and heavy-duty transmission engineers in the world and offering more choices than any other manufacturer.”

Allison Transmission, based in Indianapolis, is the largest designer, developer, manufacturer and distributor of medium- and heavy-duty fully automatic transmissions, and is a leader in hybrid-propulsion systems. Their designs have been used in a variety of applications, including refuse, construction, fire, distribution, bus, motorhomes, defense and energy. They have helped drive Chevrolet’s hardest-working trucks since the 1950s.

The first Duramax diesel engines were introduced in Chevrolet and GMC trucks in 2001, and they have accumulated more than 100 billion miles of real-world experience. Since then, the engines have been continually refined, introducing first-in-class technologies such as aluminum cylinder heads, the quick-start system and the Venturi Jet Drive Oil separator.

Technical specifications for Chevrolet’s new medium-duty truck, including cab and frame dimensions, horsepower and torque, GAWR, GVWR, payload and other ratings, will be released close to launch.

The 2017 Silverado HD offers a newly-redesigned Duramax 6.6-liter V-8 turbo-diesel, the most powerful engine ever installed in a GM pickup truck with 910 lb./ft. of torque and a class-leading 445 hp.
The Cruze sedan and hatchback, which offer up to an EPA-estimated highway mileage of 52 mpg — the highest highway fuel economy of any non-hybrid/non-EV in America and an estimated range of up to 702 highway miles.
The Equinox compact crossover, available this summer, is expected to achieve a GM-estimated 40 mpg on the highway (EPA estimates are not yet available).
The Colorado mid-size pickup, which is the industry’s most fuel-efficient pickup, according to the EPA’s fueleconomy.gov website.
The Express full-size van, which is available in both passenger and cargo variants, with either the short or long wheelbase.
The Low Cab Forward commercial truck, which offers two turbodiesel engines. A 3.0-liter engine paired with a 6-speed double overdrive transmission is available in 3500HD models.  Larger 4500HD, 4500XD, 5500HD and 6500XD models are available with a 5.2L engine.

2 Millionth Duramax Diesel Engine Rolls off the Line


MORAINE, Ohio — General Motors, DMAX, Ltd. and I.U.E.-CWA Local 755 employees today celebrated the build of the 2 millionth Duramax 6.6L V-8 turbo-diesel engine.

Groundbreaking for the new DMAX, Ltd. plant began in 1998, with the first engine rolling off the line July 17, 2000.

Since then, Duramax engines have won multiple awards and built a reputation for impressive power and durability.

Today, DMAX makes the Duramax diesel engines for heavy-duty Chevrolet Silverado and GMC Sierra pickup trucks. Duramax engines also power some Navistar commercial trucks, Gale Banks vehicles and even marine applications.

DMAX, Ltd. has grown its employment in the past few years and currently employs 554 I.U.E.-CWA Local 755 hourly and 114 salaried employees for a total of 668.

The plant has received two recent investments:
2014: $60 million investment announced for emissions improvements
2015: $82 million investment announced for productivity improvements

Employees are currently building the redesigned Duramax 6.6L V-8 turbo-diesel. This next-generation engine offers more horsepower and torque than ever — an SAE-certified 445 horsepower (332 kW) at 2,800 rpm and 910 lb-ft of torque (1,234 Nm) at 1,600 rpm — to enable easier, more confident hauling and trailering.

Along with a 19 percent increase in max torque over the last Duramax 6.6L, the redesigned turbo-diesel’s performance is quieter and smoother, for greater refinement. It is also capable of running on B20 biodiesel, a fuel composed of 20 percent biodiesel and 80 percent conventional diesel. B20 helps lower carbon dioxide emissions and lessen dependence on petroleum. It is a domestically produced, renewable fuel made primarily of plant matter, mostly soybean oil.

DMAX, Ltd. was established in 1998. GM owns 60 percent and Isuzu owns 40 percent of the joint venture.
